The device that made motors smart — how variable frequency drives work, why they pay for themselves, and what used drives are worth.

The device that made motors smart.

A variable frequency drive (VFD) controls an AC motor’s speed by varying the frequency (and voltage) of the power feeding it. Before VFDs, motors ran full-speed or off — flow was controlled with valves and dampers, wasting enormous energy. A VFD lets the motor match the load: half speed on a fan uses roughly one-eighth the power. They are everywhere industry uses motors — and they are a strong used market.

HOW IT WORKS

AC to DC to AC

A VFD performs a neat trick in three stages: rectifier converts incoming AC to DC, the DC bus (capacitors) smooths it, and the inverter (IGBT transistors switching thousands of times per second) synthesizes new AC at whatever frequency the process demands. 60 Hz = full speed, 30 Hz = half speed. The motor never knows the difference — it just sees clean three-phase power at the commanded frequency. Modern drives add soft-start (no inrush current slam), precise torque control, and network communication.

The energy math

Centrifugal loads (fans, pumps) follow the affinity laws: power ∝ speed³. Slow a fan to 80% and it uses ~51% of the power; to 50%, ~12.5%. This is why VFDs pay for themselves in months on variable loads — and why facilities retrofit them constantly, feeding the used market both directions.

Sizing a VFD

Match the drive to the motor’s full-load amps (not just horsepower — high-efficiency motors draw differently), the voltage, and the duty: constant-torque loads (conveyors, crushers) need heavier drives than variable-torque (fans, pumps). Oversize one step for harsh environments or long cable runs.

What kills drives

Heat (the #1 killer — keep them ventilated), DC bus capacitor aging (7–10 year life; the reason old pulls get discounted), voltage transients, and dust. A used drive with clean heatsinks, no fault history, and recent capacitors is a premium unit.

Buying and selling used VFDs

The used VFD market is deep: plants standardize on brands (Allen-Bradley PowerFlex, ABB ACS, Siemens G120, Yaskawa), and maintenance departments buy used for spares and replacements because downtime costs more than the drive. Value factors: brand and series (current production wins), horsepower/kW rating, voltage, condition of the DC bus capacitors, and whether it powers up clean with no fault codes. Photograph the nameplate (model, serial, ratings) and the display powered on if possible. Dead drives still carry value for parts — IGBT modules and control boards are harvested. Note: parameter-locked drives (password-protected) discount — disclose it.

BEYOND SPEED

What else drives do for a plant

Speed control is the headline, but VFDs earn their keep in quieter ways: soft starting eliminates the 6–8× inrush current that stresses motors, belts, and gearboxes — motors last longer on drives. Process control — pressure, flow, and tension held precisely by varying speed instead of throttling valves. Energy monitoring — modern drives report power consumption, becoming the plant’s cheapest submetering. Motor protection built in — overload, phase loss, and overtemperature protection come standard. Regenerative braking on four-quadrant drives feeds braking energy back to the line instead of burning it in resistors. A plant with drives everywhere is a plant that was engineered, not just wired — and its used drives, pulls, and spares are exactly the inventory the aftermarket wants.

What does a VFD do?

It varies the frequency and voltage supplied to an AC motor, controlling its speed — saving major energy on fans and pumps, enabling soft starts, and giving precise process control.

Can a VFD run a three-phase motor on single-phase?

Yes, with derating — most VFDs accept single-phase input and output three-phase, typically derated to ~50–65%. The standard home-shop solution for running 3-phase machinery.

How long do VFDs last?

10–15 years typical; DC bus capacitors (7–10 years) are the life-limiting component. Heat is the main killer — ventilated, clean drives last longest.

Are used VFDs worth buying?

For spares and replacements, absolutely — downtime costs dwarf the drive price. Buy the same series your plant standardizes on, verify it powers up clean, and check capacitor age.

What is the difference between a VFD and a soft starter?

A soft starter only ramps voltage up/down at startup (reducing inrush) — then the motor runs full speed. A VFD controls speed continuously. Soft starters are cheaper; VFDs save energy and control the process.
